Monti Newsletter December 2011

 

Big things have been happening at Monti, Inc. during the second half of 2011. Our employees have endured an enormous workload, excessive heat, changes and even more changes. The summer of 2011 brought unforeseen challenges to Monti employees. While the shop faced a large workload, our Cincinnati facility experienced an oppressive heat wave with heat indexes reaching 100-110 degrees. In fact, Cincinnati tied a 110-year-old record for the longest consecutive hot spell, which lasted 17 days. Despite the heat, Monti employees were working longer hours, shipping more parts and bringing in record-breaking sales.

The increase in throughput at our Cincinnati facility affirmed the need for improvements in our shipping and warehouse departments. Monti sought the help of Definity Partners to facilitate another lean transformation; this project focused solely on materials management. Three important goals for the transformation were set during a kickoff meeting: 1) Reduce stocking, picking and shipping errors by 90%; 2) Develop a standard process for materials management from order entry to shipment; and 3) Improve inventory control and accuracy.Designated Pick & Pack Area

All out-bound shipping and warehouse functions were moved to the second floor and underwent a complete organizational overhaul. This was possible because our building is built into a hillside, which enables the 2nd floor to have loading docks. The first stage of the transformation was a massive clean sweep of the upstairs area and inventory. Anything that had not been touched in two years was thrown away, including finished parts, raw stock, and even old stamping dies.

Staging LanesOnce cleared, an efficient layout was established conducive to the pick/pack process with clearly labeled racks and accurately stocked shelves. An important phase of the project was to create a visual management system that was measurable. To increase visibility, the team started to ship from an open order report rather than individual reports provided by account managers. The new scheduling process is simply measured by lines shipped from the open order report.
 
As space became available downstairs, new projects came about to make better use of manufacturing space. The walls of our old cafeteria and tool crib came down, which allowed our wet milling department to expand. Three new CNC mills were added to increase productivity and help manage the workload: a Haas EC-400 Horizontal Machining Center with Pallet Pool, a Haas VF-6/50-Taper Vertical Machining Center and a high speed Haas DT-1. The additional machines and newly available space allowed the rearrangement of the entire department. In two days, our team moved eight machines into strategic manufacturing cells to promote superior efficiency.
 
New equipment has also been added to the lathe department, a Mazak Quick Turn Nexus 350-II MY 4-axis turning center. The new Mazak has more speed and power than older generation machine tools with a 40 HP spindle, Y-axis milling capability, an automatic tool eye, in-process probing and the capacity to turn parts up to 60″ long. Furthermore, our fabrication department received a new 5-axis, 250 ton Accurpress Edge Press Brake and a Baykal quick cycle 45 ton press brake.

 As machine technology advances, so must Monti employees’ skill sets. State-of-the-art machinery is only as capable as its machinists. Monti strives to provide extensive training to our machinists, both in Cincinnati and the Carolinas. Training not only empowers Monti employees, but also increases the company’s machining abilities.

Aside from new machines, investments have been made to upkeep the Cincinnati facility. After a soggy October, the need for a new roof was ever apparent. What is referred to as the ‘Great Flood’ brought unanticipated challenges to the warehouse improvement efforts. The shipping move also required that the building’s upper shipping docks and driveway be repaved. Additionally, a much larger cafeteria is being constructed where stock was once housed to provide employees a comfortable place to take their breaks and to hold company-wide meetings.

 Monti Greenwood has settled into their new facility since the big move in early 2011. With the added manufacturing area, a Mazak Turbo X48 CNC Laser has been transferred from the Cincinnati plant to the Southern facility. Specializing in sheet metal fabrication, the combination of the newly added laser and two pre-existing water jets enhances Greenwood’s machining flexibility.

 Looking back on 2011, it is safe to say that this has been the company’s busiest year yet. The work load has been on overdrive since July, breaking record sales month to month. Throughout the year, many improvements have been made in not only our processes, but in our people. Meanwhile, Monti has continued to purchase the latest manufacturing equipment to meet the needs of our customers. After all the hard work and long hours this year, we hope to set ourselves up for continued success in 2012.

Monti Inc. 1st Quarterly Newsletter, April 2011

Monti Inc.’s sales were up significantly in the first quarter of 2011 over the previous year. Thanks to our joint venture with Definity Partners, a business development company, not only were we able to accommodate this increase but our measured performance figures improved dramatically. After five months of coaching we now put into practice what we have learned and continue our lean journey alone with the exception of future audits from Definity to ensure our continued progress. Monti employees have an increased sense of unity and synergy that will help drive the company’s future success, and with the newly acquired tools, we are able to carry forward our continuous improvement objectives.

As stated in the last newsletter there are three goals that we continue to monitor daily: 1. Improve on-time delivery 2. Increase productivity and 3. Increase throughput. The Company is now seeing these numbers improve as a result of our lean transformation. Our on-time delivery this month is 92%, which is up 14% from 2010. Our productivity is up 10% YTD over last year, and throughput in terms of dollars shipped per hour worked is up $8.67 YTD over 2010. Additionally, when orders are late, our average days late decreased from eight days to three and a half days.  These numbers in no way indicate that our goals have been met; rather, they show improvements as a result of our lean journey. Furthermore, Monti employees are noticing that despite the large increase in sales, the work is flowing through the shop more smoothly and with much less stress.

In March, we held an open house to allow our customers to see and hear the progress of our lean journey. We had an excellent turnout with engineers, product development engineers and purchasing agents from Eaton, Schneider, Siemens, ABB and ETI. We split into groups and visited each department during a plant tour. The supervisors enthusiastically described the improvements that have been made and proudly showed off their departments. The attendees found the open house so rewarding that they encouraged another 22 colleagues to visit from plants as far away as Mexico.

Monti’s hard work and improvement efforts have not gone unacknowledged; Monti Inc. was recognized by Eaton Corporation with the Premier Supplier Award, a prestigious award given to 26 select global suppliers. Of Eaton’s 52,000 suppliers, Monti was recognized by Eaton in the Direct Material supplier category for the Electrical Sector. This award marks Monti’s outstanding levels of service and our commitment to excellence. This is the sixth year that Eaton has recognized a select group of its global suppliers, and Monti is proud to say that they have won the award four times.

Monti Inc. attributes its superior customer service to the individual treatment we give to each of our accounts. We assign an account representative to manage the unique requirements of each customer, allowing the customer’s changing needs to be discussed during ‘two’ fast-paced, daily production meetings. Account Managers, Production Department Heads, Quality, Production Control, Shipping, Outside Services and Purchasing exchange information, which allows the entire business to know and act on a customer’s wish.

At our Cincinnati plant, process changes to our finished goods inventory and shipping department will open up 25,000 square feet, allowing us to expand our manufacturing area. With the added room, we are installing a Murata Magnum 5000 turret press that is able to punch parts as large as 6” in diameter and up to 3/8” thick steel. Other additions include: a 250 ton, 12 foot, 5-Axis Vision Accurpress Press Brake; an Auto-Sert Hydraulic Insertion Press, a hardware insertion machine with automatic feed; a Stierli-Bierger Horizontal Bus Bar Bending Machine to complete our bus bar cell; a second HAAS Pallet Pool Horizontal Machining Center; and replace an aging 2-Axis Lathe with a much larger and advanced Mazak 3-Axis Lathe.

Dimension uPrint Machine now Installed

Monti, Inc. is pleased to announce that we have successfully installed a Dimension 3D Printing uPrint machine. Using the Dimension’s FDM technology, the uPrint builds models with Stratasys ABSplus—a thermoplastic material on average 40% stronger than standard ABS material, ideal for testing form, fit and functions of prototypes. They can be drilled, machined, sanded, painted and even chrome-plated. The prototypes are perfect for proof of concept, product mock-ups and even making jigs, fixtures and vacuum forming molds.

Monti Inc. 4th Quarterly Newsletter, December 2010

In our last newsletter we wrote about our purchases of new equipment to meet the growing needs for our customers. This past quarter we continued to invest in meeting our customers’ needs, but this investment strategy was focused on investing in our people. Monti truly has a passion for taking care of its employees, because we understand that the success of our business and the satisfaction of our customers can only be accomplished through having top quality people!
  
In order to accomplish this investment we partnered with Definity Partners, a local business improvement and people development organization. Definity Partners has helped over 250 clients build strong organizations and develop cultures where people drive improvements daily, so the fit was perfect. The goals of our project are to improve on-time delivery, increase productivity and throughput, train and develop our people and most importantly engrain a culture of continuous improvement where our employee’s voice is heard and acted upon.

We are happy to report that at this point we are well on way to achieving our goals, productivity and throughput are up quite substantially, on-time delivery continues to strengthen, but the most important aspect of engaging our people has been a tremendous success! We have daily huddles in each department where we review metrics; talk about what is going well, what went poorly and bring up employees ideas for improvement.

 To this point we have acted on over 300 ideas to eliminate waste and improve our employees working conditions – in turn improving productivity, employee satisfaction and moral and truly making Monti a place where people enjoy working.

In other news, our Cincinnati plant has seen an opportunity in supplying our customers with rapid prototyping. We have purchased a Stratasys Dimension 3D Printer enabling us to turn a 3D CAD drawing into a functional ABS part in several hours. We want to start offering the service in January and to be able to ship prototype parts 24 hours after receiving CAD files. 

We also purchased a second Virtek LaserQC for2D inspection. These machines can scan a 60” square part in a minute. The Virtek compares the scanned results with a DXF file and graphically shows errors on an inspection report that can be sent to a customer.
Our Greenwood S.C. plant is anxiously waiting for renovations to be completed in their new facility. The overhaul includes: new offices, a break room, air-conditioning of the entire plant, new airlines and bus duct throughout the plant. They are expecting to move in during the first quarter of 2011. Our Sumter S.C. plant continues to increase the amount of short and long run stamping work. Along with a coil line and 220 ton press we installed this summer, we have just purchased a new CNC Turret Press. The Sumter plant now has three turret presses to efficiently run short run orders and five stamping presses for longer runs. 

As this holiday season approaches we want to wish all our customers, vendors and partners a blessed season and thank you for your business! Monti Inc. 3rd Quarterly Newsletter, September 2010

As the summer comes to an end, all Monti locations continue to benefit from capitol investments to help meet the needs of our customers. Monti headquarters, in Cincinnati, has added a new bus bar punching machine to its equipment inventory as well as a 5-axis vertical machining center. Monti Greenwood doubles in size and adds new machinery in order to boost production and manufacturing flexibility. Monti Sumter is getting into production stamping with the installation of a CNC coil line and 220 ton Stamtec F2-200 Double Crank Press. Meanwhile, the Cincinnati location has undergone many audits in our continuous effort to improve quality.  

To increase bus bar production, Monti has purchased a Boschert CU-Profi machine, which is designed specifically for the production of both copper and aluminum bus bars. The machine’s ability to punch 12 foot lengths from 1/8” X 2” to 1/2” X 8” copper bar with multiple tools will provide customers with lead time reduction due to the machine’s speed and accuracy.

The addition of a HAAS VF-SS 5 Axis Vertical Machining Center will allow us to machine parts on five sides without repositioning the part to reduce setups and cycle times. Together, the machines will increase productivity in order to get parts through the shop and delivered to the customer on time.

Not only has Monti increased its investments in machinery, but we have also invested in new manufacturing software. The new software, SolidWorks, which is a 3D modeling CAD platform, enables us to engineer parts for manufacture with greater accuracy and precision. Additionally, SolidWorks allows Monti to take part models from our customers, whether from Inventor, Pro E or any other 3D modeling platform, and seamlessly import into SolidWorks. Once imported, the computer aided manufacturing (CAM) system unfolds the 3D models and downloads the part files directly to our lasers and waterjets.

Monti Greenwood has out grown their present manufacturing facility and is relocating into a much larger building. With two and a half times more space, the Greenwood plant has purchased a new M3-3020b Integrated Waterjet System with Flow Advantage software and is installing a Mazak Laser. The two machines will address the increase in business by adding capability and better product flow. Monti Greenwood specializes in copper and sheet metal fabrication, production stamping and also CNC machining.

As Monti’s business continues to grow, both internal and external auditing of our quality system increased. In the 2010 summer quarter, Monti was audited by three of our largest customers and consultants to improve standards in our quality system. As a result of the audits, Monti was approved for nuclear work from one of our customers. In another audit, Monti’s quality score increased from a 2008 assessment because our quality systems that were implemented at the end of 2007 matured over time. As a result, our quality in parts per million decreased from 3350 PPM to currently 150 PPM.

In August, Monti was recertified for the ISO 9001:2008 standard, an update to the previous ISO 9001:2000. The recertification process took three days; an auditor closely evaluated the entire manufacturing process from purchasing material to shipping the final product. The ISO audit resulted with no findings or observations identified.  

With the addition of these capital investments, Monti now looks forward to restructuring and reorganizing our business operations to allow the company to grow. In the next coming months, Monti plans to analyze current business processes and work towards making them more efficient.

Monti Inc. 2nd Quarterly Newsletter, June 2010

The past four weeks have been exciting at Monti’s main manufacturing plant in Cincinnati. While our Company is experiencing record sales and an increase in production, the shop is being transformed to allow better product flow through our Sheet Metal and Lathe Departments. Both supervisors and employees have had to work around the clock moving out old machines, replacing them with new ones and rearranging machines in two departments. The move hasn’t been easy, but it will soon prove its benefit as Monti’s production flow becomes much more efficient.

“The combination of the new lasers and the change in location has improved manufacturing processes not only from an operations standpoint, but also from a quality perspective” -Operations Manager, Chris Narburgh.

The Fabrication Department traded in its old CNC Mazak Lasers for two Super Turbo-SXT 48 Mark III Mazak Lasers. The Mark III features an advanced resonator with an improved beam delivery system, which produces quicker piercing and higher accuracy. These lasers, along with their tower and load-unload system, were moved to the head of our Sheet Metal Department. Previously, the old lasers were off to the side resulting in more material handling, which created longer queues.

New Lathe Department: 2 Axis, 3 Axis, 5 Axis & 7 Axis Lathes

Moving the lasers freed up a large area and allowed us to relocate our CNC Lathe Department. Ten machines were moved into a freshly painted area that was larger than the previous location. This allowed the lathes to be positioned in a way that improved material and product flow. Furthermore, the Lathe Department is now located closer to the Mill Department allowing the two departments to share both programming and quality personnel. Before, the Lathe Department was positioned too far away, and each department had to function autonomously.

A new Press Break has been added to the Fab Department, giving Monti a total of seven CNC Press Breaks. The new machine, an Accurpress Edge, uses one compact central manifold to achieve repeatability and position accuracy of +/-0.0004”. The five axis machine, along with our other four axis machines, gives our Fab Department the open capacity to accept new work as the economy rebounds.
